Drywall repair is one of the most over-confident DIY jobs in any house. The materials are cheap. The tools are obvious. Anyone can stick a patch on a wall and slap some mud on it. The problem is what shows up after the paint dries.
Side-light from a window or a sconce will reveal every flaw on a finished wall. The patch lump shows. The mesh tape outline shows. The sanding scratch pattern shows. None of it is visible while you're working. All of it is visible the next sunny morning.
Four mistakes account for almost every patch I've been called to redo on Ottawa drywall jobs. None of them require special tools to fix. They just require knowing them in advance.
Mistake 1: The patch is too small
The most common DIY patch is the kind that just barely covers the hole. A doorknob made a 2-inch hole in the drywall. The homeowner cuts a 3-inch square patch, sticks it in, mudded the seam, sanded, painted. Three months later the patch outline is showing through under raking light.
The problem: drywall mud needs room to feather out from the edge of the patch onto the surrounding wall. A 3-inch patch gives you almost no feathering room. The mud builds up at the edges, creates a visible ridge, and the ridge shadows under any side-light.
The fix: feather the mud at least 6 to 8 inches beyond the patch on every side. For a 4-inch hole, the final mudded area is roughly 18 inches across. The mud thins gradually from full thickness at the patch edge to almost nothing at the outer edge. The wider the feather, the less visible the ridge.
For larger holes (above 4 inches), use a California patch or a full drywall plug screwed to backer strips inside the wall. Mesh tape with three coats of compound, each coat wider than the last, with sanding between coats. The final coat should feather 12 to 18 inches past the original hole.
Why side-light is the only honest test
Look at your patch with a halogen work light held flat against the wall, beam pointing along the wall surface. Any ridge, lump, or sanding scratch will throw a shadow. Most DIYers inspect their patches with overhead light, which hides every flaw. Then the morning sun hits the wall and the patch jumps out. Fix the patch under the same lighting conditions you'll see it under after paint.
Mistake 2: Wrong joint compound for the job
The home center sells four types of joint compound and they are not interchangeable. Using the wrong one is the second most common DIY mistake.
- All-purpose pre-mixed (green lid). The most common. Works for most coats. Slow to dry (overnight between coats). Easy to sand. Use for second and third coats.
- Topping compound (blue lid). Lighter and easier to sand than all-purpose. Made specifically for the final coat. Has very little adhesion, so never use it as a tape coat.
- Setting compound (powder, mixed with water, sold as 20, 45, or 90). Hardens chemically rather than by drying. The number is the working time in minutes. Use for the first coat over mesh tape, for filling deep holes, and any time you can't wait overnight between coats.
- Lightweight all-purpose. Easier to sand, slightly less strong. Good for finish coats, weaker for tape coats.
The mistake I see most: a homeowner uses pre-mixed all-purpose for everything including the first coat over mesh tape on a deep patch. The all-purpose shrinks as it dries (it's mostly water), the patch sinks, and the homeowner ends up needing five coats to fill the dish where two coats of setting compound would have done the job.
Setting compound (Durabond 20 or 45) is the right product for the first coat on any patch deeper than 1/8 inch. It doesn't shrink. It's harder to sand, but on a first coat you don't need it perfectly smooth.
Mistake 3: Sanding through the mud and into the paper
Drywall has a paper face that gives it strength and a smooth surface for paint. Once you sand through the paper into the gypsum core, you've created a fuzzy, water-absorbent area that won't take paint evenly and will telegraph through any further coats.
This happens when DIYers use too aggressive a grit (80 or 100 grit on a finish coat), too much pressure, or a power sander instead of hand-sanding. The patched area sands smooth quickly, but the surrounding original drywall gets fuzzed up.
The fix:
- First-coat sanding: 120 grit on a hand sander, light pressure, just to knock down ridges.
- Second-coat sanding: 150 grit, light pressure, focus on edges and feathering.
- Final-coat sanding: 220 grit on a sanding sponge, very light pressure.
If you fuzz the paper, you have two options. Prime the area with an oil-based or shellac-based primer (BIN, Zinsser Cover Stain) to seal the fibers, then re-mud and re-sand. Or skim coat the entire area with a thin layer of compound to bury the fuzzed paper. The mistake compounds because most DIYers paint over fuzzed paper, the paint flashes (different sheen than surrounding wall), and the patch is visible from across the room.
Mistake 4: Painting before the feathering is done
The hardest part of any drywall repair is judging when it's actually finished. The mud looks fine in shop light. You roll on primer. The primer dries. You see the patch outline. You roll on color. The color dries. You see it worse, because color paint shows ridges that primer hides.
The reason: paint reflects light, and any surface variation reflects differently from surrounding paint. A patch that's 1/32 inch proud of the wall will show. A feather edge that's not quite blended will show. Any sanding scratch in the wrong direction will show.
Before you prime, do this final check:
- Hold a halogen work light flat against the wall (beam parallel to the wall surface).
- Sweep the light across the patch from multiple angles.
- Mark every shadow with a pencil.
- Skim a thin coat of topping compound over every marked shadow.
- Sand at 220 grit. Re-check with the light.
- Repeat until no shadow shows.
This is the step that separates a finished-looking wall from a DIY patch job. It usually means one extra skim coat, one extra sanding pass, and another 20 minutes of work. Skipping it is what makes the patch visible six months later.
A patch is finished when raking light shows nothing, not when the mud feels smooth to your hand. The hand always lies. The light never does.
Primer matters more than DIYers think
The last detail. Patched drywall absorbs paint differently than the surrounding original drywall. The patched area soaks in more pigment. If you paint directly over a patch with finish color, you'll see a different sheen there even if the surface is perfectly smooth. This is called "flashing."
The fix: prime the patched area with a stain-blocking primer (Zinsser 1-2-3 or BIN) before topcoat. The primer seals the patch and gives the topcoat a uniform substrate. For a wall that's getting a full repaint anyway, prime the whole wall, not just the patch. For a small touch-up where you're trying to avoid repainting, prime only the patch and feather the primer edge into the surrounding wall.
When to call someone
For a single nail-pop or doorknob hole, a careful DIY repair is fine if you take the time to feather wide, sand carefully, prime properly, and re-paint the whole wall.
For larger work, water-damaged drywall, ceiling repairs, or anywhere a patch will be in raking light from a window, this is where most homeowners are better off hiring a real drywall finisher. A taper finishes a wall faster than you can finish a single patch, with better results, and they own the work after.
